Shaping & Machining

Cut using a Stanley Knife or woodsaw/bandsaw or similar. Avoid tools with fine teeth eg hacksaws as they tend to leave a poor finish. For best result use tools designed for cutting plastics. Use a cutting speed of 950ft/min and a feed of about 95ft/min. Poor finish can usually be attributed to blunt tools, poorley set up work, vibration, and excess friction arising from a too finely toothed blade.

Drill using a conventional drill bit and countersinks with no special sharpening, for best results, the tip angle should be 100�-110� with a pitch angle of 30�, cutting speed 150-1000ft/min

Milling/routing horizontal/verticle or universal milling is straight forward provided the sheet is securely clamped between pieces of wood to protect the surface. Cutting speed around 3000ft/min

For smooth edges use any normal wood working planes, sanders - avoid excessive heat caused by friction. Surface finishing is not recommended as it will damage the surface and exposed cut cells.

Fixing & Joining

Foamex can be nailed within 6mm of its edge without splitting, provide the nail has been blunted. If bolts/screws are being considered ensure that large enough washers are used to spread the compressive load.

Adhesive bonding

For a trouble free bond ensure thet the surfaces are clean, free from oil or grease, and most important flush to each other. Suitable adhesives include most solvent types designed for rigid PVC or Tensol Cement. For sticking Foamex to other materials most popular forms of contact adhesive can be used.

Thermoforming

Line bending is swift & easy using conventional equipment, the sheet should be evenly heated and after bending should be supported until cool, timing will be less than solid PVC materials.

Vacuum Forming

Can be Vac formed using standard machines designed for sheet plastic although if complex or deep drawn forms are being considered then a double sided heater is needed.

The working cycle is generally shorter and both the radii and draw depth are limited to the extent that the surface sheet will stretch.

In its thermo elastic range, 115�-130�C Foamex has good extensibility and retains its original smooth surface a max draw ratio H:D of approx 1:1.25 is possible although contour definition is somewhat limited. To improve contour definitions a thermoplastic range of 160�-170�C is required, extensibility is then somewhat reduced and there will be some limited changes in surface finish.

As the materials has a low heat capacity low conductivity plug materials are essential and moulds need designing to ensure a rapid material flow. Fine temperature control is vital as Foamex decomposes at temperatures above 180�C.

Surface Finishes

Paint adheres well to the semi matt surface and primers are not normally required, suitable paints include, vinyls, acrylic lacquers, two part polyurethanes and other paints suitable for PVC.

The screen print process gives outstanding results using conventional vinyl screen printing inks. For a 'stay clean' white background varnish with clear lacquer prior to printing, be sure to use only air drying material as Foamex cannot be oven dryed.

4D now stock a new sculpture medium from Holland called Paverpol. It is being featured extensively on TV to rave reviews.
Paverpol is a first-class product, which over the past seven years has acquired a prominent place among artists and hobbyists.
Paverpol was developed by a group of artists who use it to make large objects.
This environmentally friendly water-based hardener is harmless to people, plants and animals.
It can be used to make all sorts of materials rock-hard, such as textiles, paper, chamois leather, fibreglass, self-hardening clay and all kinds of natural materials.
It will adhere to wood, ceramics, plaster, concrete, stone and tempex (polystyrene foam) etc.
A unique property of Paverpol is its fast drying time. This makes it possible to make a finished object in one day, for example a garden sculpture. Heat, from a hairdryer for example, will speed up the drying time.
Coloured textiles, possibly with a pattern, retain their original brightness.
By adding coloured powder (Pavercolor*) to Paverpol, Paverpol can be coloured without slowing down the drying time. *4D do not stock Pavercolour.
The object you have made can be varnished to make Paverpol watertight and resistant to the elements.

Styro-Cut 3D is a new kind of hot wire cutting machine for the thermal treatment of Styrofoam and similar thermoplastic materials.

With Styro-Cut 3D, a common steel wire is controlled by a 4 phase switch which allows the temperature to be controlled between 6500 - 850�C .

The steel wire can be formed into any shape allowing for complex profile cutting. It also has a very long life.
